the past weekend i removed my egr setup completely and blocked it off, removed all of the AC, and installed my Melling 205 pump.
using HPT i turned off the codes for both of these and took it for a test drive.
when i took off with partial trottle everything was alright, but when i gave it half trottle everything got crazy. the car started sputtering and chugging.
the engine runs perfect while the car is in neutral(or clutch in), i can rev it smoothly to redline with no problems, but once were moving and the engine has load on it, it will chug.
it seems that when im in low rpms ( under 3000) it wants to chug more than when im in higher rpms.
i have a hpt datalog of a few 2nd-3rd gear pulls, and when looking at this i noticed that at a few points(WOT) i was pulling 5.5degrees of KR for a millisecond... that kinda freaked me out.......
i have know idea where should I look for problems, i dont even know where to start.
hopefully someone does.
i got some bad gas last week and had the exact problems. maybe that could be it.
I did the same as you for the 2.3 ho mani&tb swap,and have had no probs except the code(no HP tuner) could be fuel filter or bad gas as said above

make sure you didn't accidently unplug the MAP sensor vacumm line.

this sucks,
i cant even use my 5th gear, i can shift into 5th but if i give it any gas it chugs like crazy. but if i take 4th gear up into the higher rpms, shift, and am in 5th gear in the higher rpms it wont chug as bad if at all.
its like the computer cant figure something out,(bad sensor or something) ill check the MAP connections.
I still have know idea about the KR.
not good... i had the same thing done to mine... runs great when its idling and in park/neutral...
i hope next week when i get to drive it for the first time theres no issues.
so today i went and did some more digging to try to find out what the deal is.
checked the MAP, looks fine, also ..( HPT shows it working smoothly)
checked for anything else loose or odd looking didnt find anything.
thought for awhile that it may be my new clutch, but went and did some dirt road burnouts and the clutch grabs and holds fine.
thought that mabey my IAT sensor was getting bad readings because of where it was at so i moved it and it made no difference.
did more 2nd and 3rd gear pulls and it still is chugging and sputtering like a champ.
i did notice that the knock retard that i was seeing seems to be unrealated/not important, when its chugging HPT show that there is no KR.
I also though that maybe the computer is freaking out because of there being no egr attached, HPT can only disable the CEL from comming on but it cant stop the computer from knowing that its still not there. HPT can force the CEL off while driving so i force cleared all of the codes and hit WOT and when it started chugging the computer through the egr codes, so i cleared the codes again and drove around normally and it wouldnt throw the code until I gunned it again,...
i still dont know the cause or where to look next..

do you have a command start unit installed?? I had one installed and the wire that gave the spark a signal (plugs into the ICM) was caught in between the shifter cables, so it ran bad in 2nd and 4th, missed, smoked, etc, check those wires.

it is a unit that allows you to start your car if it is cold outside, so your engine/interior warms up before you get into your car. Most act as a turbo timer too. (you don't need a turbo to have command start) google compustar.
Um, this might sound dumb, check the negative battery cable, plug wires, and ICM plug (including all 8 wires that go to it)

i check the icm plug looked alright, dont have plug wires but mabey the ICM went bad.
the more i search around the more i find old threads about other people having there car run like crap after removing the egr.
I still dont know..
how did you plug the hole where you pulled the EGR to the manifold??

could be water in the gas, you shouldnt have anything wrong when blocking the egr, i believe the 99+ just use a block off plate and got rid of the computer @!#$ that goes with it. mines blocked with a piece of metal lol
could oyu maybe have done something worng with your pump? something blocked? kinked line.
i have the ho mani, GM egr block off plate to the head, and i used a brass plug for the extra hole in the ho mani. i had the Mani swap for about a year and i made the egr fit, i never threw any codes because the egr was still working, but now that i removed it, its running like crap.
i think if i had done something wrong with my oil pump install i would have more problems than just sputtering under acceleration. (could be wrong though)
I had a problem like this on a 2200, ran fine, would smoothly rev to the limiter, but under load or if I mashed it in park it would spit and sputter... The solution took me a while but I felt rather retarded when it was the last place I looked....
Have you checked your spark plugs? -- just a thought, I dont have a 2.4 or anything, but had similar symptoms.
today i went and checked the plugs....they wern't to pretty looking. went and bought some NGK TR55's gapped at .055 and popped em in.
she runs alot better, did some more WOT pulls and 99% of the time theres no chugging at all.
I sprayed around the manifold with wd-40 looking for leaks and didnt find any thing.
when i get back home im going to swap the ICM / IDI cover with another 2.4 i have to see if that clears the rest of the chuggin up.
also i wonder if I closed the gap of the plugs a little more (.040 -.045) if that would do anything?
i know you kind of taken out the problem... im still worried about the EGayR though... doesnt some company make a simulator?

zzperformace makes a simulator... but from what i hear its hit and miss with it working though.
when i pulled my plugs they were whiter.. so it could be running lean(no more egr) or hotter, or both..
im going to drive on it a few days and check the plugs again to see what going on.
hmmm, i was told my EGR was actually "removed" from the system, not just a disabled CEL from it. anybody know anything more about hpt and removing the egr?
Im pretty sure that HPT cant "delete" codes from the computer, just turn off the computers ability to trigger the CEL. could be wrong though
it isnt a EGR issue. i ran with the egr removed( code for it) for 2 years, 15k+ miles and no side effects ((30mpg).
i would double check that fuel pump install. i have heard of people kinking that according tube looking thing.

ya know... i might sound crazy for suggesting this... but... why not try putting the egr stuff back on and see if the problem goes away? at least then it narrows down where your issue could be. Logical thought process on diagnosing a problem like this should go: your car worked fine. You did a modification, and now are having a problem. First undo the modification and go back to stock to make sure that's not the cause. If you go back to stock and don't have a problem, then something was wrong with the way you did the mod. Any kind of leak where the exhaust gas is supposed to enter the intake stream could cause a problem, so double and triple check that too.

I agree 100%. If the car was running fine before this "mod", then logic would point to get the car back to its original state before the mod. BTW Liquidplamsa , I'm very curious as to this "sputtering and chugging". Would you happen to have audio and/or video of this while its happening?

^^^ I dont have anything showing the sputtering, even my HPT datalogs didn't show anything other than normal operation under acceleration.
but when the car was chuggin the whole car would jerk back and forth, it was crazy.
but when i get a chance i will try puting the egr setup i had back on and see if that makes a difference.
